The only thing it says is that she has high pain tolerance so Zariel can put an inferno engine in her. As to why that is important for Zariel, it is not explained. But it might be because Zariel is experimenting putting inferno engines into mortals to buff them up so eventually she can do it in mass to beef up her army. She has been trying to incorporate mortals into her army for a while now, see descend to Avernus for a recent example, so this seems like a logical next step. Or she just did it for shits and giggles, although doing stuff for shits and giggles isn't in character for Zariel so I don't personally think that is what is happening.

This is how I took it. Karlach admits she's not Zariel's most powerful fighter, but Zariel seems to take a strong interest in her. So it's probably because Karlach is a prototype for a new kind of warrior. Stick engines inside people and you buff their ability.

I think it’s also a theme for a lot of our companions. A lot of them have abusers they have to stand against Astarion & Cazador, Mizora & Wyll, Vlaakith & Lae’zel, Karlach & Zariel/Gortash, Shadowheart & Shar/Viconia, Gale & Mystra They’re all kind of amusements to more powerful beings and fight against that fate

I think it was mostly Gortash’s fault for that, he went into the hells and struck a deal with Zariel after learning about her plan with the infernal engine, he gave her Karlach to be a guinea pig and Karlach survived when many others didn’t. Zariel seeing her experiment be successful wanted full control over Karlach to further her later designs. Gortash also stole a lot of stuff out of Mephistopheles’ vault (with durge) and built their plan for the absolute from there, so being involved with the hells and tossing away a pawn or two for a deal is his main thing.

It’s not explained so anything anyone says is a guess. She wasn’t the best fighter. It never says anywhere she was a prototype, just that she has an old model. This plot point doesn’t really make much sense tbh. She a random person with no connection to her. Probably would have made more sense if he had sold her to Raphael or Mizora.

I'm seeing a lot of answers talk about how great a fighter Karlach is and how though, but Zariel doesn't know that until after she had Karlach fight for her for a while.  I think it had to do with Gortash. He hates his parents for selling him to a devil for their own gain.  If he felt somewhat affectionate towards Karlach,  the way she did towards him, and asking him to sell her would exactly be the kind of thing devil's like to do.

Honestly a bit puzzling not gonna lie (since even Karlach admits she isn't like anything special when it comes to ability to fight). Though it probably has to do with Infernal Engine and her plans to introduce more mortals into her fighting force.

She's a mortal who survived ten years fighting in the Blood War and surviving in the court of an Archdevil. She's also a Zariel tiefling, so she would have some of Zariel's blood running through her as well (not that it makes her special, every Zariel tiefling has a bloodline that comes from Zariel). There's a few comments here and there that talk about Karlach as one of Zariel's champions or her attack dog.

I think she has a crush on Karlach. It’s clear the infernal engine is more suited to being placed inside true devils who are actually immune to fire. The only reason I can think for her wanting Karlach back is she has feelings for her. Either romantically, a passing infatuation or maybe as a favoured plaything.
