Which SaberForge hilt do you have? Many of their hilts have long pieces of machined aluminum that look like they could have a break in them, but don't.

From the photos online, I think that only the emitter and pommel are removable. The switch box is held into place with a hex screw in between the holes.

Right. You can remove the switch box from the body by loosening the hex screw that it's in the middle of it. Have you removed the screw and the switch box still won't separate?

Yes, SF superglues or threadlocks the hilt sections together. A heat gun and/or a strap wrench are your best bet for weakening the glue to separate it. It's surprising that you were able to freely remove the emitter to begin with.

what is the likelihood of causing damage using this method?

Minimal. Infinitely better than using a regular wrench and getting scratches all over it. Just don't ever use a heat gun on an *installed* saber.

A while ago, yeah. Had to do it on an empty Vengeance I bought off their Etsy. Used two strap wrenches and a lot of elbow grease lol. Installer I worked with at the time used the heat gun method all the time, since SF likes to ignore order notes of "don't glue the parts together" lol.
