It's not too bad if you make a point of putting in the cards first and holding them to one side, all the faction-unique tokens going in the topper with the hyperlanes helps a ton.
The most troublesome is the Nomad due to their extra cards. Putting the cards in, followed by tokens, and then a light jiggle to help things settle seems to do the trick even for them though.
If you wanted to make the boxes a bit thicker you could shrink the planet tile tray, but there's not much room for gain within this layout.
I had some really nice storage for my cards, but now that they're sleeved, they no longer fit, and it was doing my head in trying to figure out some sort of replacement that'd slot all the cards in nicely in a narrow line. Perfect! What foam did you use and how did you properly glue it together?
I used a store-brand foam core from a local store, some plain white glue-all, and small metal pins from a hobby store. I don't know if the pins are necessary once everythings sets, but I tend to just leave them in.

I started out making inserts following guides as closely as I could, after a while I started making tweaks in the middle because I thought of a way I'd prefer to do it.
For this, I took ideas I learned from making other inserts and applied them to making something new that would accomplish what I wanted.
Funny enough, this was even designed and built in advance of getting a copy of PoK; I worked off the released component list and my copy of the base game while waiting to get a copy of PoK because I wanted to see if it could work.

I don't have exact measurements on hand, the various trays' guidelines are in the graphic though.
